You could make a shallow swimming pool out of building fabric/plastic to fill with Citric acid and immerse the whole chassis in it.
I've seen what citric can do quite quickly.
It's pretty cheap and knocking up a surround to make the pool wouldn't be hard for a guy who can build a car!
I've always used POR15 but would try KBS as it's Aussie.

Yes Rod I have considered Citric acid, I wonder about the issue of hydrogen embrittlement on the chassis though, or is this only
an issue with high carbon steels. I have killed a few springs using Citric previously but it certainly does a good job on other steel.
It’s a question others may be able to answer, (maybe a metallurgist in the group), I’ll also check with the SA TAC.

Interesting video.
There's a similar discussion going on the HAMB at the moment.
I've used Citric before and OSPHO and both did an alright job but the steel wasn't valuable or a spring.

Thanks enjenjo interesting video, it makes sense balancing out the acidity (about pH 1) of citric acid with caustic but I
didn’t think it would still work as well as it does.
I have a section of the rear chassis from another Ute from the same farm (to replace a bad section on mine), it is in
the same condition, I will make up some of that solution and try it out.
Did you figure out the last piece of the puzzle regarding the rust inhibitor ?

Been a long time, my bad but life gets busy, so it will be a bit of a photo dump. Just about done to the stage where I can pull
everything apart and get the chassis blasted.
I used enjenjo's new citric acid mix after watching the videos posted. Came out pretty well, first picture is where the engineer wants the welds.
Looking very crusty inside.

I have been trying to load posts but all I'm getting is the "Blacklisted" message. Wednesday mornings effort was a copy and paste from
a Word document that I have decided I'd better keep for backup reasons, so now I type it into the post and then copy to Word.
When the "Blacklisted" message came up after the first post was successful, on Tuesday, I left it and tried again in the morning.
I didn't realize I need to redo the "attachment list" so that's why there are no pictures, when I tried again with the correct procedure
it was "Blacklisted" again.
I'm trying this without pictures to see if it will load. I have just been using photos as attachments recently since my Google Drive storage
and hosting method has failed.
What provider are people using successfully to host pictures now ?

I use Post Image. Seems to work OK for me.
If you get refused due to the Spamhaus deal I find if I keep submitting it eventually goes.
Things are working much better today.

I had to modify the Fox body sump to clear the Jag steering rack.
Also sorted out the Power steering lines with some new hoses.
